Dumarey Green Power supplied a Revolution Battery to Brogan Group for trialling on a construction hoist. The battery captured regenerative energy and eliminated the need for a diesel generator, cutting costs and emissions.

The Revolution Battery replaced a diesel generator on hoist operations, saving £550 per week in fuel and rental costs, reducing CO₂ emissions by 708kg per week, and capturing 111kWh of regenerative energy that would otherwise have been wasted.

Customer Requirements

Construction hoists are vital for vertical transport on building sites, but they pose unique energy challenges. Their motors often use Direct on Line (DOL) starting, which is simple and cost-effective but causes large inrush currents. While manageable on grid power, these spikes can lead to excessive diesel consumption when powered by generators.

The challenge of powering construction hoists is compounded by several factors:

  • Low duty cycles: hoists operate intermittently, leaving generators idling and burning fuel unnecessarily
  • Regenerative energy waste: when lowering loads, hoists generate power that is usually lost
  • Battery limitations: conventional batteries can struggle with sudden load spikes and rapidly changing power factors

Brogan Group partnered with Falcon Power Generation and Dumarey Green Power to trial the Revolution Battery system on a DOL start hoist on their test tower. The goal was to reduce fuel use, capture regenerative energy, and prove battery viability for hoist operations.

Dumarey Solutions

The Revolution Battery system was installed to address several key challenges in hoist operations. It provides the high start-up power spikes required by the two 9kW motors, ensuring smoother and more efficient operation. Additionally, it captures the energy generated during the downward movement of the hoist and stores it for reuse in future cycles.

Based on the results of testing, a theoretical duty cycle was designed to highlight possible results from real-world deployment:

  • 4 cycles per hour, 50 hours per week
  • 100 metres of ascending and descending at 0.5 m/s per cycle
  • 20kW power demand when ascending
  • -10kW of reverse power when descending (energy recovery)
  • Baseline: 150kVA Stage IIIA diesel generator

The diesel generator was completely removed and replaced with a 16A mains supply and the Revolution Battery. The system’s ability to both deliver high peak power and absorb regenerative energy makes it uniquely suited to hoist applications.

 

Results

The Revolution Battery trial delivered compelling results:

  • Diesel generator fully removed, replaced with 16A mains and Revolution Battery
  • 111.2kWh of regenerative energy captured and reused
  • Cost Savings: £345 fuel + £200 generator rental = £550 per week
  • Emissions Reduction: 708kg CO₂ avoided per week
  • Smaller battery footprint than diesel generators or typical battery systems
  • Ability to run multiple hoists (3 or more) from a single battery

The Revolution Battery proved that hoist operations can be cleaner, smarter, cheaper and more efficient. The successful test opens the door for wider adoption of battery systems in construction hoists, especially where grid access is limited or diesel use is high.
